EVwire brief: Ford's Louisville Assembly Plant is in the middle of a $2 billion overhaul to become a fully electric vehicle factory, and the company says it's on schedule.
The 3-million-square-foot facility was completely emptied in late 2025 to make room for a new production system purpose-built for the Fathom, Ford's upcoming midsize electric truck. The company calls it the Universal EV Production System, and its core idea replaces the traditional assembly line with an "assembly tree" that builds three separate vehicle sections simultaneously before joining them together.
Prototype builds using production-qualified parts are scheduled to begin in Q1 2027. Customer deliveries will follow later in the year.

The assembly tree splits the Fathom into three sections: a front clip, a rear clip, and a structural battery pack that doubles as the vehicle's floor. Workers build out each section independently before the three are married together with bolts and adhesives.
Ford uses large single-piece aluminum castings for the front and rear structures, replacing what would normally be dozens of individually stamped and welded components. Because each casting is structurally whole on its own, workers can start installing parts right away instead of waiting for a full body shell to come together. The battery section gets its interior components installed on top, then the pack itself is mounted from below.
The result, according to Ford, is a 40% improvement in assembly speed over the vehicles LAP currently produces. The company reinvested part of that gain into additional automation and insourced work, giving LAP the highest level of automation in final assembly across Ford's entire global network. Net assembly time still comes in 15% faster than current operations.

Ford says the layout also makes a meaningful difference for the people actually building the trucks. Instead of squeezing through doorways and reaching around vehicle frames to install parts, operators can work with a direct line of sight. Seats go onto the rear clip before the vehicle is closed up. Dash components are installed facing the open front clip.
"We've engineered an 84% reduction in reaching over the fender. The wiring harness is also more than 4,000 feet shorter and 22 pounds lighter than in our first-gen electric SUV, making it much easier to install."
The physical demolition and rebuild was enormous. Crews pulled nearly 25,000 tons of scrap metal out of the plant across more than 2,600 truckloads. Ford poured 230,000 square feet of new concrete and used nearly 700 miles of welding wire on overhead trusses. The plant's Wi-Fi coverage almost tripled, going from 385 to 1,080 access points, and LAP now runs on private 5G with a software flash station that updates vehicle modules before installation rather than after the full build is complete.

Context:
The Fathom is Ford's first vehicle built on its Universal Electric Vehicle platform. Ford announced the name and a starting price of $28,350 earlier this month, positioning it as one of the more affordable electric trucks on the market. Full specs and an unmasked design haven't been revealed yet, but Ford has confirmed standard BlueCruise hands-free highway driving, bidirectional power, and digital key support.
The $2 billion LAP investment is part of a larger $5 billion commitment that also covers BlueOval Battery Park Michigan. Ford says the combined effort will create 4,000 new jobs across both sites. Louisville was previously a gas-powered vehicle plant and is being converted entirely to EV production, which makes this one of the more significant manufacturing pivots in the U.S. auto industry right now.
